Fillets
A fillet is a thick bead of epoxy at the inside juncture of two parts. The fillets, along with the fiberglass covering them, form structural members that are much like chine logs or stringers in traditional wooden boats. They also cove out the sharp inside corner and allow fiberglass cloth to lie against it. (By the way, the boatbuilding term “fillet” is pronounced “fill-it,” not “fill-lay” as in a slab of fish.)
The size of the fillet is determined by the thickness of the plywood and the angle between the plywood panels being joined. A good rule of thumb is to make the fillets at least as thick as the plywood being joined. But tight corners, such as the keel area close to the stems, require much thicker fillets if fiberglass tape or cloth is to lie smoothly over the joint.
When mixing epoxy for fillets, use fillers that absorb the glue. Wood flour is inexpensive and makes a stiff and strong paste. Its dark brown color also looks nice on a wooden boat. By adding a little white filler to the mix, you might even match the plywood color. Some fillers, such as silica powder, are held in suspension in the epoxy and should not be used alone when making paste for fillets. Even though the paste made with this sort of filler appears to be quite stiff, it will flow out of the joint. Some builders, however, do add a little silica powder or microballoons (no more than 30 percent by volume) to the wood flour to make a smoother or lighter fillet mix.
